
Nearly two decades after rolling off the assembly line, the 2003–2007 Ford Super Duty equipped with the 6.0-liter Power Stroke remains one of the most recognizable diesel platforms on the road. Whether it’s hauling trailers to jobsites, commuting to work, or serving as a weekend tow rig, these trucks continue to earn their keep. While the 6.0-liter has had its share of criticism over the years, enthusiasts and owners alike have learned that with the right upgrades and proper maintenance, these engines can be transformed into reliable, powerful, and functional daily drivers.
Upon adding this pristine example of a Super Duty to our fleet, we set about the task of focusing on two impactful and straightforward upgrades you can make at home: improving airflow with a high-performance air intake and unlocking hidden power with modern tuning. These upgrades not only enhance performance but also improve efficiency, drivability, and overall usability.
Why Start With Airflow And Tuning?
Before diving into major engine modifications, it’s critical to address the fundamentals. Diesel engines thrive on efficient airflow and precise fueling. The factory setup on the 6.0-liter Power Stroke, while adequate for stock performance, leaves a lot of room for improvement, especially by today’s standards.
The stock airbox is restrictive and costly to maintain, and the factory tuning is conservative to put it nicely. By upgrading these two areas, you’re essentially removing bottlenecks and allowing the engine to operate more efficiently and effectively.

Upgrading The Intake: S&B Filters Cold Air Intake
One of the first things you notice when working on a 6.0-liter Power Stroke is the bulky factory airbox and strange filter media. While it does its job, to keep debris out, it’s not exactly designed with performance or serviceability in mind. Replacement filters can be expensive, and airflow is limited compared to modern aftermarket solutions. That’s where the S&B Filters cold air intake system comes into play.
The SB Filters system for the 2003–2007 6.0-liter Power Stroke is designed to address the shortcomings of the factory setup while remaining emissions compliant in all 50 states, a major plus for owners who want performance without legal headaches. The engine breathes easier, throttle response sharpens up, and there’s even a subtle improvement in turbo spool and sound. While it won’t turn your truck into horsepower monster on its own, it lays the foundation for more substantial gains when paired with tuning, injectors, and larger turbos.

Unlocking Power: KC Turbo CTS3 Tuner
The KC Turbo CTS3 tuner represents the latest evolution in 6.0-liter Power Stroke tuning technology. Built in collaboration with Gearhead Tuning and powered by an Edge Products’ CTS3, this device brings modern custom tuning capability with state-of-the-art monitoring. This isn’t just another plug-and-play tuner, it’s a comprehensive solution designed specifically for the 6.0-liter platform by guys that eat, sleep, and breath Power Stroke.
The tuner comes with a wide range of pre-loaded calibrations tailored for different setups, whether your truck is still stock or you’ve already started down the path of modification.


With tunes built by Charlie Fish of KC Turbo and Matt Robinson of Gearhead Automotive this device will tune just about any combination of parts with files already stored inside the CTS3 database. Stock turbos, modified VGT turbos, stock injectors, big injectors, stock transmissions or built transmissions.
This flexibility means you can match the tune to your truck’s exact configuration without needing immediate custom tuning. Literally plug the device into the OBD-II port and start working your way through the options it gives you before it generates the proper calibrations and flashes them to the ECM.

Whether you’re commuting, towing heavy loads, or looking for some spirited hot street driving, the KC CTS3 offers multiple power levels to suit your needs. You can go from heavy-towing-safe files for easy EGT control, to efficient daily driver, to aggressive tire-shredding with just a few taps of the color touch screen you’ll mount on the dash.
One of the standout features is how clean the power delivery is. Thanks to Gearhead’s tuning expertise, the calibrations provide strong performance without excessive smoke. This is something KC Turbos was committed to when it came time to basically re-invent the 6.0-liter tuning market. The only smoke you have to worry about here is the white tire smoke coming off the rear tires.
To help cater to more applications, this device also includes different transmission shift strategies, improving drivability and helping the transmission handle increased power more effectively. Whether you’re lifted and running massive 37-inch+ tires and need later shift points, or just want more aggressive torque converter lock-up as early as 2nd gear, this device has what you want.

On top of that, included with the device is a custom tune license, allowing you to work with your preferred tuner for fully tailored calibrations if your build evolves beyond the pre-loaded options. If your built expands outside the calibrations parameters, shops like ID Speed, Gearhead, and Blessed Performance could all help dial things in through the KC Tuner.

Because it’s built on the Edge CTS3 platform, you get access to the best monitoring systems in the industry. The high-resolution touchscreen display provides real-time data so you can watch what is important. Keep an eye on boost, VGT, coolant temperature, oil temperature, transmission temperatures and more. With Edge’s expandable EAS accessories, you can even add an external pyrometer kit so you can keep an eye on the Exhaust Gas Temperatures (EGT’s) which is vital in a modified truck. Having this data at your fingertips is invaluable for both performance tuning and long-term reliability.
For those who may already be running an Edge Insight CTS3 as just a monitor, KC offers a simple upgrade that allows them to convert your current CTS3 into the new KC Tuner version for a small fee, which could save you hundreds when you’re ready for tuning.
Installation And User Experience
Both upgrades are designed with the end user in mind. The S&B Filters intake installs with basic hand tools and can typically be completed in under an hour. Fitment is precise, and the instructions are straightforward, making it a great entry-level upgrade even for those new to working on their trucks.
The KC CTS3 tuner is even simpler to install. Plug it into the OBD-II port, follow the on-screen prompts, and you’re ready to flash your truck. The interface is intuitive, and switching between tunes is quick and easy.
Driving Impressions
The truck feels more responsive right off idle, thanks to improved airflow and optimized fueling. Even on moderate tunes, the increase in torque is immediately noticeable. The truck pulls harder, accelerates more confidently, and feels less strained under load.

With towing-specific tunes, the truck maintains power more effectively on grades and delivers smoother, more predictable performance. While results vary depending on driving style, we did see a slight up-tick in fuel economy, but you’re going to have to stay diligent in keeping your heavy right foot out of all that new power.
Breathing New Life Into The 6.0-liter
The 6.0-liter Power Stroke may be approaching classic status, but that doesn’t mean it’s obsolete. With the right upgrades, these trucks can still compete with and in some cases outperform newer diesel platforms in real-world applications.
By starting with a high-quality cold air intake and a modern tuning solution, you’re addressing two of the most critical aspects of diesel performance: airflow and calibration.
What’s Next?
This is just the beginning. With airflow and tuning dialed in, future upgrades can build on this foundation, we’ll be planning a new exhaust systems, upgraded turbocharger, some enhanced cooling solutions and even throw some more fuel into the mix with a larger electric fuel pump and some modified injectors. Of course we’ll also be doing some bullet-proofing with head studs, EGR cooler, and oil system upgrades.

But even at this stage, the difference is undeniable. These simple, bolt-on upgrades prove that you don’t need to reinvent the wheel to make a significant impact. Sometimes, all it takes is letting an old workhorse breathe a little easier and think a little smarter.
